Mini Forklift Demonstrator

A table-top/compact forklift model that really lifts! It has a two-post mast, moving carriage + forks, and a lift actuator (hydraulic or lead-screw) with 2:1 chain reeving so the carriage travels the actuator stroke. Add tilt, battery drive, and safety interlocks to demonstrate real forklift engineering—mechanisms, hydraulics, stability, and controls.

Parts Used:
  1. Chassis & Counterweight – Steel frame with bolted plates as counterweight; tie-downs & bumpers.
  2. Drive & Steering – 24 V DC/BLDC gear motor driving front wheels (chain/sprocket); caster or steer axle at rear; speed limiter.
  3. Mast (2-post) – C-channels with nylon/ball rollers, cross-member, and top sheaves.
  4. Carriage & Forks – Welded carriage plate, hook-on forks (adjustable spread), load backrest.
  5. Lift Actuation (choose one)
  6. Hydraulic: 32–40 mm bore single-acting cylinder, 250–500 mm stroke; 2:1 chain over mast sheave.
  7. Lead-screw: Trapezoidal screw + nut with guide rails (no fluid, slower, very controllable).
  8. Hydraulic Power Pack (if hydraulic) – 12/24 V DC pump (1–2 L/min), tank, 4/3 DCV, relief valve, flow control, filter, hoses.
  9. Tilt Actuator (optional) – Small cylinder (20–25 mm bore) between chassis and mast (±5–8°).
  10. Power & Control – 12/24 V battery (20–40 Ah) + BMS, main fuse, DC contactor, H-bridge/ESC for drive, joystick/rocker switches, E-stop, buzzer.
  11. Sensors & Safety – Upper/Lower limit switches, pressure sensor (overload), seat/stand switch, tip-alarm (IMU optional).
  12. Wheels – Solid rubber or PU; front Ø150–200 mm drive, rear Ø100–125 mm steer casters.
  13. Charger – 24 V smart charger (or 12 V if single-battery build).

TECHNICAL SUPPORT

Advantages:
  1. Real Mechanisms – Mast rollers, chain reeving, fork carriage, tilt geometry.
  2. Hydraulics + Controls – Relief/flow valves, DCV logic, motor drivers, limits, and E-stop.
  3. Stability Concepts – Load center, stability triangle, counterweight sizing, tip-over prevention.
  4. System Integration – Power, sensors, HMI, and safety in one working model.
  5. Scalable – Swap to lead-screw for silent/clean labs, add CAN/ESP32 telemetry.
